Armor:
Craft Foam Sheets - Mainly 1/4 inch thickness with 1/8 inch used for detailing. Used a dremel to create other detailing and a heat gun to mold to the right shape. After used a mixture of water and PVA glue to seal, with about 7 coats - increasing the ratio of PVA glue to water every coat and allowing time to dry between coats. Once finished used Valspar spray paint and primer in one to paint and sealed with spray sealant in matte. The straps were a combination of elastic, ski clips, belting and velcro. Straps were attached with hot glue/flexible fabric glue but needed to be pinned in as well for extra support
Sword:
Started with a sheet of 4x4 birch plywood that was 1/4 inch thickness and traced out the shape of the sword along the diagonal before cutting it out with a skill saw. Then used wood glue to glue dowels along the length to keep it sturdy and from bending. On the side with the dowels I used a layer of 1/4 inch thick craft foam to create a flat surface, using 3M 99 Spray Adhesive to glue them down. Then I used EVA foam flooring mats and cut out two copies of the shape of my sword and glued one to either side using the spray adhesive. I shaped it using a combination of a grinder and a dremel with a sanding attachment to create the shape. Sealed with PVA glue/Water before being painted with spray paint and sealed.
